Last night I realized that was going to need the slide gear out of the t-case with the output gear seized on because the one in the other case was shot.  I had already hammered on the shaft as much as I dared so I took it out to my brother Ron's to use his press.  Using the press we got it to move some more and then it REALLY seized up on the shaft.  No choice except to cut the shaft. 

We used the largest cut off wheel we had in an angle grinder but couldn't reach all the way through.


Since we had ground through the hardened surface we were able to cut the rest of the way through with a sawzall.    If that didn't work Ron was going to break out the "Blue Wrench" to cut it.
 


We were able to retrieve the slide gear with no damage and is appears to be in very good condition.

If anyone can use a slightly used main output shaft, I'll make you a great deal on this one - it's half off! LOL  (I stole that joke from Ron)

At least you found a way. I have usually been able to to get things done with a good punch and hammer.
A friend needed more help for some bearing removal so a friend took them to where he worked. When they popped loose it shook the concrete floor and people came running to see what had happened.
The biggest press/puller I ever saw was at the National Bearu of Standards complex. It was around 3 storys tall. the table was about 8 feet across. Throw in a 3'x3' piece of concrete you had dust after. It could also pull.
There was a sample there of some past work. 6" solid steel bar pulled apart lie a piece of candy.
I was impressed.
I also can't spell.

Definitely fun to watch big equipment work.  There is an enormous shear where my brother works that has a giant flywheel to build inertia.  Instinct makes you want to back away when that thing winds up and let's go! As for spelling, thank goodness for "spell ckec". LOL

Today's progress.  D-18 on the barbie!  Passivated all the cast parts over a wood fire.  Ran the temps up to between 650 and 850 degrees.  Kept an eye it with a laser infrared thermometer.  Burned off all oils,  grease, and paint.  Also makes rust pop loose.  Cuts blasting time way down.
 


After letting the parts cool down slowly on their own - ready for blasting.
 

After the blasting cabinet.  Using glass beads.  It's so fun - it's like shining a flashlight on the part!
 

Light coat of primer to keep humidity from making surface rust until I do final assembly and paint.

We have made some progress on the jpet gears project.  This is the case all cleaned up and primed.  It is a small hole D-18.  I don't know how to decipher all the markings - can anyone help with that?

Based on Jeff's drawings and using Solid Works my brother Ron made a 3D drawing of a test fit gear to help modify the case.
 


Then he used his 3D printer to make the part in plastic.
 


He printed it slightly larger because the plastic shrinks slightly.  He then machined it to the exact specs.

This was our progress on Sunday.  Cutting a segment out of the test fit gear allowed us to install it in the case to mark the exact spots where it would start to enter the case walls on each side.  Had to make sure we installed the thrust washers to insure the exact gear location.
 


Next we moved the test fit gear to the outside of the case using a piece of 1 1/8" round stock.
This allowed us to mark where the gear would protrude through the outer edge of the case wall.
 
 
 


Next, to the Bridgeport.
 


Once the opening was cut at the exterior surface of the case wall, Ron used a battery powered die grinder to cut the angles toward the interior wall surface.

Having the segment cut out of the test fit gear allowed us to check for interference then rotate it out the way so we could nibble a little and then rotate back to recheck.  Saved a lot of time.
 


Fit is pretty good but we will have to make a few more clearance adjustments on the ribs inside the case.  We will wait until we have the actual gear to make the final adjustments.
 


We had a little different idea on a cover.  Ron bent a piece of 1/8" steel on a roll form to match the curve of the gear.  We will then make sides for the cover.  It looks like we may have clearance for a socket head bolt into the transmission.  If not we will grind a flat on the side of a piece of round stock to lay against the cover and weld it in.  Then we can bore a hole through it from the transmission side like Bob W did and use a longer bolt.
 

 




Just for giggles I stuck the original intermediate gear on the outside of the case to show the size difference compared to the new gear.
 
Many thanks to my brother Ron for doing all the machining!  We are having lots of fun with this project!

I didn't notice any other markings and couldn't see any more in the photos.  I'll look it over closely next time I'm out at the machine shop.  Thanks Bob!

Thanks for sharing the photos and captions. Excellent grassroots engineering! Looking forward to seeing how you create the 'blister' for that T-case housing.

Wow it's been a while since I had time to update my thread.  

At the end of April I was at a stopping point on the transfer case project while Jeff worked through issues with heat treating the gears.  With offroading at Southington and the Willys Spring Reunion only a couple weeks away, of course I decide to tear the Jeep apart.  Time to install the front locker.

Open differential.




Having already put a Lockrite in the rear I figured the front would go smoothly.  Once I got the carrier out I discovered that at one time the diff had grenaded. The inside of the case was full of scars and the pinion gear is chewed up. A PO had tried to repair it which explains the mismatched front axles.  



With little time before Southington I decided to go ahead and install the locker in the existing axle and run it.  If it tears up I will pull an axle from the parts Jeep fleet and transfer the locker into it.


Gear lash wasn't that bad!

I had bent the skid plate up pretty good last year at Southington.  I decided to take a page out of Stan's playbook (Grampas Jeep) and double it up.  (Stan uses 3).  First a little tuning with the fine adjustment tool.


Next some pretty black paint so I can leave marks to find my way home again.


Installed.



Finally, I traced a pattern so if I continue to bend the skidplates up a lot, Ron and I will make them up for each of our Jeeps out of 3/8" plate.
