Hey, I'm new to the form here. I am rebuilding the Dana 18 transfer case out of my '48 CJ2a, using a rebuild kit from Quadratec. My issue is that when the output shaft sliding gear is assembled on the output shaft, it rubs on the shift fork. The shift fork itself does not appear to be bent. Any ideas??

It has been years since I had one apart, but it sounds like you have assembled it incorrectly. Something in backwards is my first thought. 
If you can't get there in a Jeep you don't need to be there!

You may have already found this, but, if not, it's an excellent resource. Lots of D18's rebuilt using it.

I did mine for the first time a few months ago.  These two YouTube resources were great.  I also emailed back and forth with Rick Stivers on a few strange issues.

When I rebuilt mine a few years ago, I watched those and schnitzlehaus's videos. I learned something different from all of them. I kind of documented my build with my own video series. Mine is more of a lessons learned series, than a how to. You may find some interesting nuggets you can use.
