Destroyed Seal Bores

Working on a customers transfer case that leaked horribly and this is what I found on the front and rear caps. This is prime example of why hook style seal pullers and screw drivers are seal surface wreckers. I ended up boring and sleeving the bores to make them usable again.

I haven’t often had to remove these seals but when I have I used a hook style puller (albeit very carefully) and been fine. Is there a preferred tool or technique with less risk? I’d love to know more

Depending on the seal, if there is enough room, I will usually drill 2 small holes on opposite sides and put in sheetmetal screws and then use a slide hammer or pry bar.  I have never used one of the hook tools.

This is the tool style I prefer for removing seals. It screws into the seal through the rubber lip and engages the steel part of the seal. One can either use a press bolt against the shaft (if it's there) or use a slide hammer to pull out the seal. This style of puller will not damage the bore the seal seats in and if there is a shaft doesn't damage the seal surface on the shaft either. Its super easy to use and literally takes just a minute to remove a seal.

I'm not sure of an 'industry correct' name for it. The puller pictured is my product offering. I call it the transfer case shift rail seal puller. I make that style of puller for the transfer case output seal and differential pinion seal as well.

That looks like a great puller.  You would need quite an assortment, one for each size seal? Just like our collection of sockets and other tools. 
I too have used the ‘drill 2 holes, insert self taping screws’ and pull out the seal. Works great.

Thanks for the pics Joe.  I am working on one that looks just the same.  I'm going to try to sand down the high spots, fill in the gouges with JB Weld, use some Permitex around the outside of the seal, and hope for the best.
