Best I can measure, it’s very close to 1”

You will need to do away with your original knuckle plugs and install flush mount Allen head plugs (or female square, like the differential plug).  Also, which Jeep rotor did you use?  There are two different thicknesses IIRC:  1.25” and 7/8”.  Mine is the 1.25” but I have the bracket that looks like the one in the previous photo.  Maybe your setup would work better with the thinner rotor.

So I got the proper brackets from a half ton, turns out there is a difference. 3/4 ton Caliper brackets will NOT work with this swap.

1/2 ton on left, 3/4 ton on right.

Now with knuckle plug, I got 1/2npt plugs that have recessed Allen fittings. They still stuck out too much so I tried to grind it down and ended up stripping out the allen plug. What do you guys do?!

Drill it and ease out or weld a bolt to it and screw it out.  I’m not sure what clearance issues you were having but I know we are using different caliper brackets. Here’s what mine looks like.  Mine is an Allen head plug also.

Judging by your pic I seem to have a clocking issue with my brackets. I'm going to attempt (again) to re-clock them.
 
Interesting enough, after looking at the photos in this link, it looks like they just ground the plug flush with the knuckle. Anyone else of the same opinion? (specifically photo #5)

Yes, it looks like they ground it flush.

This is going to be a stupid question, but what is the length on the lug studs needed for the Geo-Tracker disc conversion?  I can't find that information in this thread.

Tire bolts / studs (these are longer that the stock studs by 3/8 of an inch to accommodate the thickness of the brake disk):

With Brennan's new setup utilizing an electric e-brake, I think his kit is the way to go.

Regarding the Chevy kit, someone messaged me about using Cadillac rear calipers. They have a mechanical parking brake mechanism. Would be interesting.

No problem. I converted my jeep to the geo tracker fronts and cj5 drum back and that jeep will stop on a dime now.

So I have read through this thread a couple times and I am still confused. Can I do disk brakes with the stock 15" rims and spacers? there seems to be conflicting opinions. I have attached pictures of my rims for reference. I need to know if I need to budget for new 16" rims in addition to all the brake parts or not. it will really dictate what I do with tires/rims in the future as well. any help is much appreciated.

Evansjl, from the way I understand it, if you do the Geo Tracker conversion, you don't need spacers.  If you do the Chevy conversion, you do need spacers.  Anyone correct me if I am wrong!
I've got all my parts in, getting ready to do a Geo Tracker conversion on Papa Doc.

Looking back through the posts, it does seem like spacers have been needed with 15" rims.

16" wheels and the bolt pattern area is flat. I'm  to understand these are the stock wheels that have enough clearance. Other
Rims that aren't flat in that bolt pattern area may not work.
