Thanks! It was so much fun, even just running it through the neighborhood real quick. Does anyone have tips or tricks for bolting the tcase back to the T90? My brother and I wrestled it into place last time using a floor jack to try and stabilize it, but I think we were so sloppy about it that the gasket may have pinched in there or the RTV slid around and off the gasket. Last time I just smeared RTV on both sides of the gasket with my finger, just a light coating. Do you all just run a bead instead?

Others will have other opinions, but I don’t use that crap. But you’ve got the right idea, just a light smear on each side, like a coat of paint, is all you need, and then some.

Check out this post: Bolts with the hex head cut off and a screwdriver slot ground into the end are handy to use as guides to position the TC.

I'm interested in the guide process. I really don't know how it's so bad. It literally pours oil between the T90 and D18 but only when running. I'm planning to pull it apart tomorrow and replace the gasket, try again.
I buttoned up the power steering today, the pressure fitting on the pump was bad causing a significant leak so I replaced that and I think I'm good. So Tcase removal tomorrow and I need to pull the Harrison heater out also, looking like the core needs some work.

I got the tcase out, cleaned up, and reinstalled yesterday. Using the headless bolts for a guide made things a lot easier! The mating surface on the rear of the transmission had been painted with gloss black (my bad apparently), which may have contributed to the poor seal I don't know. So I fine grit sanded the paint off and cleaned everything up again before bolting the tcase up with a new gasket. I plan to get the Warn overdrive installed next so I haven't put oil in it yet to see if my leak is resolved. Fingers crossed.

I had a leak similar to yours and my problem was not installing the locking plate for the counter shaft in correct and it was pinched between the two cases. I was lucky that I didn't break the mounting ears on the transfer case when I tried to stop the leak by tightening the mounting bolts to stop the leak.

I hope that isn't my issue. The two cases seem to snug up on their own. I didn't get the sense there might be interference anywhere. I'll definitely check that if it has to come apart again, hopefully not though.

Resealed the transfer case and got the NOS Warn overdrive installed. Unfortunately I still have a leak between the trans and tcase. I redid the oil pan gasket and determined it's the timing cover that's leaking oil so the front of the motor will be coming apart.
I found a Cross Enterprises rear bumper and swing out tire carrier on Craigslist today. Probably get that bolted up tomorrow. Seems like a good rare find for a tire carrier.

I've got a driver! The source of my timing cover leak was thanks to a big chunk of material missing from the back of the cover right where the gasket lays. Got another cover to replace it. The ebay HEI got scrapped. It never worked right out of the box. So the stock distributor went in with Pertronix installed. It's gonna take some getting used to. If my Jtruck is like driving a tugboat, the 2a is like driving a jet ski!

I think I found the source of my leak between the transmission and transfer case. Here's my Dana 18:
A friend who knows much more about these than I do tells me this appears to be a military case that was machined to fit a T90. I took some measurements and discovered that the channel between the two pockets is not wide enough to accept the locking tab on the back of the T90. So, I got another case I spent last weekend disassembling cases until I found the right one. Yesterday I disassembled my transfer case and reinstalled everything in the new case. Today I got the transfer case installed again and the overdrive back in place. Tomorrow I'll fill them with oil and fingers crossed I have no more leaks! I also installed cup holders in the flattie. I cut into the portion of the toolbox above the trans hump which is mostly useless space but a perfect spot to hold beverages! |

The right case made all the difference, no more leak between the T90 and Dana 18. I do however have a leak through the shim between the case and the rear output cap. Nuts
