Dana 18 Shift Lever Bolt

I just finished rebuilding my transfer case (first one I have ever done).
I noticed when I fully tighten down the shift lever screw (the one paired with the poppet ball and spring), it won't let me move the shift lever.

I have to have the threads backed off about 1 millimeter to allow me to move the gear in and out.
I have put the ball in, then spring, then screw which I assume is correct.

I do know a washer goes on as well, but the thickness of the washer still will not allow the screw to bottom out.

Are you sure that you are using the right length plug that you are calling a bolt. If to long it would give you that problem. Is it the same size you used on the other side?

  Is it the same ball, spring, washer, and bolt that you took out? If not, then I would compare them with the old ones. If they are, I would look to see what could have changed during the rebuild.  BW

What made me think you have the wrong bolt (plug) is that the manual doesn't call for a washer. Ball, spring, then plug.

I will be honest, I thought I lost the washers. I guess there weren't any (for some reason I thought washers were there too.)

Now that you mention it, the springs are new...
I don't think I have the old ones to compare.

It may be possible the spring is too long / the wrong spring compression

The balls are the same.

You could cut a couple coils off the springs.

I just rebuilt a M18 transfercase using Novaks master kit. I noticed that the kit's shift rail detent springs where longer and the ball was smaller than stock. I'm not sure why they supply it that way and I opted not to use parts that are not the same size as originals so I can't tell you if that's a problem or not. I'm not sure where you got your parts but one thought comes to mind if you used a Novak kit is that maybe you have a long spring and a full size ball installed and the combo doesn't work together.... just a thought.
